Most people meet me when they can't get their occupancy sign-off. I'm the quality inspector who reviews drywall, plaster, and acoustical ceiling work on commercial interiors—roughly 40 projects a year. Maybe 36 in 2024, since a few developers pushed timelines into this year. My experience skews commercial offices and healthcare. Residential work may behave differently. The USG brochures don't cover what I actually get asked on site. This does.
Is USG 1 Pottery Plaster the Same as Regular Plaster?
No. And I've seen the mix-up cause real problems. USG No. 1 Pottery Plaster is formulated for plaster molds used in pottery and ceramics, not for walls. Its high, consistent absorption (meaning it draws water out of clay slip at a uniform rate) makes it excellent for casting molds, but that same absorbency is a liability on a wall surface. It doesn't have the working characteristics of USG Red Top or Diamond plaster.
In early 2022, we rejected a 40-bag order where the distributor delivered No. 1 Pottery Plaster when the spec called for Red Top. The bags looked similar from a distance. Now my inspection checklist includes “verify product name on each bag” before accepting any pallet.
Also, for what it's worth, pottery plaster isn't a substitute for USG Hydrocal or Hydro-Stone either. Those are harder formulations for different casting jobs. If you're choosing by name alone, you'll get the wrong physical properties every time.
The other side of this: if you're running a small pottery studio and need a dozen bags, USG's distribution will sell to you. The “minimum pallet” line I hear from some suppliers isn't true here in my experience.
Are USG Halcyon Acoustical Panels Worth the Cost?
Halcyon is USG's fabric-faced acoustical ceiling panel, and the NRC is genuinely high—0.85 to 0.90 depending on mounting, according to USG's product data sheet (usg.com, January 2025) tested per ASTM C423. That's a real number. But “worth it” depends on the room.
In 2024 I ran a blind test with a facility management team: one room with Halcyon panels, one with a budget 2x2 lay-in tile. 78% of the people who walked through both chose the Halcyon room as “more professional” without being told the difference. The panels are thicker, the edges stay true against the grid, and the finish reflects light differently. For a lobby or conference room, the upgrade is visible. For a server room or storage corridor, put the money into acoustic insulation above the deck instead.
Halcyon panels run roughly $3.50–$6.00 per square foot based on publicly listed distributor pricing (January 2025; verify current rates). Standard acoustical ceiling tiles run $1.00–$2.00 per square foot.
Here's a small-order thing worth knowing: I sourced a 1,200 sq ft Halcyon order for a small tenant improvement and it went through the same distribution channel as a 40,000 sq ft hospital project. USG doesn't need you to be a mega-buyer to take you seriously.
What Does “Foil Board” Actually Mean in a USG System?
“Foil board” gets used for two different products on job sites, and mixing them up is costly:
- Foil-backed gypsum board—drywall with a reflective foil facing, used as a vapor retarder in exterior wall assemblies for hot-humid climates. The foil must stay continuous on the warm side. A tear or staple puncture creates a point where moisture can pass.
- Foil-faced rigid insulation—polyiso board with reflective facers, typically used in continuous exterior insulation. The reflective face works best when facing an enclosed air gap.
In quality inspections, I look for the same thing in both: tearing and puncture damage that happened between the factory and the job site. I once rejected a forklift-speared pallet of foil-backed board where the top 11 sheets were unusable. The foil is what does the job. When it's ripped, the product is just a hole with a wrapper.
For foil-backed gypsum in humid climates, I also verify the code requirement. In a hot-humid climate the foil belongs on the exterior side of the wall. Getting it backwards is an expensive lesson in vapor dynamics.
One note on fire ratings: neither product is “fireproof” by itself. USG systems earn fire ratings as complete assemblies—board, framing, joints, and penetrations all tested together. I don't approve single components; I approve systems. That's the only honest way to talk about it.
Does a Sliding Door Change What You Do With the Drywall Around It?
Yes. I get this question from designers laying out spaces with USG Halcyon panels and a sliding door in the same room. Sliding doors save floor space, but the gap under and around the sliding panel is an open sound path. If you're paying for high-NRC ceiling panels, a 3/4-inch undercut door will quietly undo part of the acoustic benefit. Those two decisions need to be made together.
Three drywall details I specifically check on sliding door installations:
- Header framing. The track and door load need a real header framed into the structure above. I've flagged single flat 2x4s tied to the ceiling drywall. The board is not a structural element, no matter how much it looks like one.
- Finished edges at the jamb. The gypsum board edge at the sliding track needs a proper J-bead or L-bead, shimmed so the finish sits flush with the track. Otherwise you get a shadowline that reads as a defect in every photograph.
- Fire-rated walls. A sliding door in a rated corridor wall is a penetration. It has to be reviewed as part of the entire assembly, not just dropped into the schedule. Check with the building official before you finalize the door spec.
Also: insulate the pocket. The hollow wall space behind the sliding panel couples sound between rooms. A couple of batts in the pocket is cheap compared with the cost of a failed acoustic test. The same idea applies to barn-style sliders on the face of the wall, although there the problems are a bit different—exposed track, big bottom gap. Either way, the door and the drywall package need to be designed together.
How Do You Clean Baseboard Heaters Without Ruining the Wall Finish Above Them?
This question usually comes from facility managers, but I care about it as an inspector because I've seen bad cleaning methods destroy good plaster and drywall. The dark streaks above baseboard heaters are baked-on dust and soot from convection airflow. They come off without water if you do it right:
- Turn the heater off and let it cool completely.
- Vacuum the convector fins with a soft brush attachment. Compressed air with a blow gun gets deeper into tight fin spacing.
- Use a dry sponge—the same kind used to clean gypsum board after sanding—for the stains on the wall. Rub gently in one direction.
The “don't” list: no pressure washers, no liquid degreasers unless the wall is a hard, non-porous finish. Gypsum board face paper absorbs moisture, swells, and permanently bubbles. I watched a maintenance crew power-wash baseboard heaters in a lobby and the adjacent drywall swelled 18 inches up the wall. The fix that should have been a $15 dry sponge turned into a 3,000 sq ft drywall replacement.
Existing plaster (USG Imperial or Diamond, for example) handles a little more moisture than gypsum face paper, but I'd still dry-clean first and wet-clean last. Prevention is simpler than either: a higher-MERV filter and a regular fin vacuum schedule will keep the wall above the heater noticeably cleaner. It's a maintenance habit, not a renovation project.
What's the Most Common USG Product Issue You Find on Site?
Storage and handling damage. Not manufacturing defects, not mixing errors, not the product itself failing. I expected to catch factory defects when I started this job—the surprise was that I almost never do. The manufacturing is consistent, which is exactly why the damage story is easy to read. Bags of USG plaster stored on a wet slab start setting in the torn spots. Acoustical panels stacked flat under too much weight arrive with crushed edges and fuzz. Foil board nicked by a box cutter is foil board that leaks vapor.
The second most common issue is field substitution. Someone decides “similar” is close enough and swaps in a different product without a change order. It happens most often with joint compound and ceiling panels. In the first quarter of 2025, I rejected about 11% of first-time inspections for that. Maybe 9%—I'd have to check the log; the rate moves with how compressed the schedule is.
My standard advice, and it applies double for small contractors: photograph every damaged or substituted item at the dock before you sign the delivery receipt. If you accept it in writing, you own it. The factory quality can be excellent, but the person driving the forklift is the last link, and the signature on the delivery ticket is the one that counts.
